How intelligent monitoring prevents belt rips and avoids downtime costs of more than £700,000 pounds

In modern quarries, mines, and cement plants, conveyor systems are far more than mere means of transport. They are the base of production and play a decisive role in determining plant availability, throughput, and profitability. If a critical conveyor belt fails unexpectedly, the consequences can be severe, leading to production downtime, high repair costs, damage to downstream equipment, and significant revenue losses.

For this reason, digital monitoring systems are becoming increasingly important. A recent case study from Cemex at the Dove Holes Quarry (UK) clearly demonstrates how the artificial intelligence of the Flexco Elevate® Belt Rip Prevention system helps detect critical damage early and prevent costly downtime.

The high cost of a belt rip

Conveyor belts operate under demanding conditions in quarries, gravel pits, and mining operations. Severe impacts, foreign objects, sharp-edged materials, and fluctuating loads constantly take a toll on the belts that run them.

While wear, misalignment, or material buildup are often part of routine maintenance, belt rips are among the most serious types of damage. Once a rip event occurs, it can spread over a long section of the belt in a very short time. This quickly leads to a total failure, requiring extensive and costly repairs or even a complete belt replacement.

The actual costs are often not just from the repair itself, but from the associated production downtime. Idle crushers, interrupted material flow, and unplanned, time-consuming maintenance operations can massively increase the economic impact of a single belt tear. For this reason, more and more operators are seeking solutions that detect risks early and enable a rapid, short-notice response.

A field test under real-world conditions

Cemex’s Dove Holes Quarry produces approximately five-million metric tons of limestone aggregate annually, making it one of the company’s key sites in the United Kingdom. The availability of the main conveyor systems is a critical factor for production output here.

To better safeguard critical conveying sections, Cemex installed the Flexco® Elevate® Belt Rip Prevention system on their most critical production conveyor. The AI-based solution was developed to detect belt rips and other operational anomalies in real-time and initiate corrective measures before major damage occurs.

The system’s effectiveness was immediately demonstrated during an unexpected incident: a steel plate fell from equipment installed above the primary crusher onto the running conveyor belt; such foreign objects are among the most common causes of severe belt damage. If a solid metal part were to strike the belt, a tear could form within seconds and propagate along the entire length of the belt.

Detection Within Seconds

When the steel plate hit the conveyor belt, the monitoring system immediately detected an anomaly. Unlike conventional solutions, the technology does not rely on cameras, lasers, sensors or sensor loops integrated into the belt. Instead, it continuously analyzes the motors’ current consumption as well as the drive’s characteristic operating data based on a learned trend curve, operating similarly to a heart rate monitor in the medical field. With the help of artificial intelligence, even the smallest deviations from normal operation can be detected in the system.

Immediately after the impact, the system triggered a shutdown alarm and simultaneously notified the maintenance team, and the conveyor belt was stopped within just 12 meters of the incident. This prevented the resulting rip from spreading further and destroying the belt.

During the subsequent inspection, the technicians confirmed the cause of the alarm: the steel plate had fallen onto the conveyor belt and damaged the belt. According to Cemex’s assessment, without the automatic detection and shutdown, the belt would have likely torn completely.

Losses Avoided between £700,000 and £800,000

The economic impact of this single incident shows the value of modern monitoring technologies.

According to Cemex, a complete conveyor belt failure could have led to weeks of production downtime; even something like a routine conveyor belt repair can take up to 48 hours. In cases of more severe damage, downtime increases significantly, especially when replacement materials have to be procured or major repairs organized and scheduled.

Based on the expected production losses and repair costs, Cemex estimated that, by using Flexco Elevate®, losses between £700,000 and £800,000 had been avoided just from this single incident.

For conveyor system operators, this example demonstrates just how significant the economic risk of a belt rip can be and how modern condition monitoring systems contribute to minimizing said risk.

More Than Just Belt Rip Monitoring

Although preventing belt rips is the primary focus, Flexco Elevate® Belt Rip Prevention, a modern, AI-powered conveyor belt monitoring system, offers substantially broader capabilities.

The system continuously monitors a wide range of operating parameters, including:

  • Belt rips and belt anomalies
  • Abnormalities in plant operation
  • Material flow patterns and efficiency
  • Condition of motors and drives
  • Overloads
  • Energy consumption
  • Network quality

By combining this data with machine learning techniques, a digital understanding of the normal operating sequence for the specific system is created. Deviations can be detected and evaluated even before they lead to a failure. This paves the way for a change from reactive maintenance to a condition-based, predictive maintenance strategy.

Easy Integration into Existing Conveyor Systems

A common hurdle in implementing digital monitoring solutions is often in the effort required for installation and integration. Many operators are deterred in advance by the prospect of complex retrofits or lengthy downtime.

Flexco’s technology takes a different approach here. The system is installed directly on the drive and, in most cases, can be put into operation in less than an hour. No modifications to the conveyor belt itself are required, nor is laser alignment or the need for cloud connection.

Analyzed locally using offline AI, operational data is processed in real time. Through a dashboard, operators receive alerts, trend analyses, and valuable insights into the system’s condition and operation. This makes the solution suitable even for sites with limited network infrastructure or stringent data security requirements.

Digitalization is transforming conveyor belt management

The Cemex case study exemplifies a fundamental shift in how conveyor systems are managed. While maintenance strategies were long based on regular visual inspections and reactive repairs, modern analytical methods now enable continuous, real-time condition monitoring.

The goal is not to fix potential faults only after they occur, but to detect them as they are developing. This reduces unplanned downtime, allows maintenance measures to be planned more effectively, and extends the service life of critical components.

Other companies in the mining, bulk material handling, and aggregate production sectors also report similar experiences. In addition to detecting belt tears, blockages at transfer points have been identified, material flow problems have been detected, and serious damage has been prevented.

Flexco Elevate® Belt Rip Prevention Offers the Solution

The incident at Cemex UK’s Dove Holes Quarry clearly demonstrates how digital technologies are shaping the future of material handling. By combining artificial intelligence, real-time monitoring, and automated shutdown, a potentially catastrophic failure was turned into a manageable maintenance issue.

For operators of quarries, gravel pits, mines, and cement plants, this case study sends a clear message: intelligent condition monitoring is no longer merely a maintenance tool; it is evolving into a strategic tool for ensuring productivity, plant availability, and cost-effectiveness. In times of rising costs and increasing operational safety requirements, this capability can make all the difference.
